Synergetic Optimization for Reducing Residual Warpage in Laser Powder Bed Fusion

Simultaneous optimization of laser hatching orientation and lattice density distribution to minimize residual stress in metal additive manufacturing

Deformation caused by residual stress in metal additive manufacturing fabrication technology is a major concern. Now, a multinational team of researchers has proposed an optimized design strategy to address the challenge. This involves a simultaneous optimization of the laser scanning direction and the internal structure of the fabricated material in laser powder bed fusion-based fabrication. The proposed strategy, as verified through testing, reduces residual deformation by up to 40% compared to benchmark designs.

In additive manufacturing (AM), metal parts are commonly 3D-printed using a fabrication technique called “laser powder bed fusion” (LPBF). LPBF involves repeated rapid metal powder melting and solidification using a laser heat source to form a 3D object. The local high-temperature molten metal fits the surrounding solid part owing to thermal expansion.

However, the molten metal generates a negative thermal stress following solidification, which produces an in-plane residual stress. This residual stress accumulates toward the upper layer with the repetitive formation process on each layer and often leads to undesirable effects like delamination, cracking, and warpage. Moreover, residual warpage and deformation are asymmetric in nature and scale with the size of the fabricated metal part. As a result, the integrated molding of large metal parts, such as rocket nozzles, is extremely challenging.

To tackle this issue, a team of researchers from Japan and the USA, led by Professor Akihiro Takezawa from Waseda University, have now proposed an optimized design strategy for AM. “LPBF metal 3D printing, which has been the focus of much attention in recent years, suffers from large warping of molded parts. In this study, we developed a method to reduce residual deformation by simultaneously optimizing the internal structure of the fabricated part and the laser scanning direction,” explains Takezawa.

In their study made available online on Oct 13, 2022, and published in Volume 60, Part A of Additive Manufacturing, the team, including Dr. Qian Chen and Professor Albert C. From the University of Pittsburgh, USA, studied the reduction of residual warpage while focusing on layer-wise residual stacking and utilized the lattice infill distribution technique. They employed a numerical methodology called the “recurrent formula inherent strain method” to analyze the residual deformation. In this, they modeled the lattice based on the effective stiffness and anisotropic inherent strain using a gradient-based optimization algorithm.

In LPBF AM, the team simultaneously optimized two aspects of the fabrication process: the laser “hatching orientation” or scanning direction that utilizes the asymmetry of residual stress, and the internal structure of the fabricated material or the “lattice density distribution” by considering layer-wise residual stress stacking. Accordingly, they fine-tuned their methodology to ensure the synergetic influence of simultaneous optimization.

In addition, the team performed experiments to verify their novel methodology using quasi-2D plates, 3D brackets, and 3D connecting rods. Compared to the standard benchmark designs in use, their design strategy reduced vertical edge deformations by 23–39% in quasi-2D plates. In the cases of 3D brackets and connecting rods, the warpage reductions ranged between 13–20%.

Overall, the methodology proposed in this study could herald a remarkable development in 3D printing using LPBF fabrication. Reduction in residual warping and deformation is critical to molding large metal components. “Recent improvements in metal 3D printing technology have made it possible to produce larger molded parts. In this light, our methodology should ideally enable 3D printing of any large metal part,” concludes an optimistic Takezawa.

SII TAU Cancer Research Release: Slowing Down Skin Cancer

November 1, 2022: Once melanoma, or skin cancer, spreads to the brain, it becomes extremely aggressive. Individuals with this stage of cancer are given an average of 15 months to live, and that following surgery, radiation, and chemotherapy. Researchers from Tel Aviv University deciphered, for the first time, a mechanism that enables skin cancer to metastasize to the brain and managed to delay the spread of the disease by 60% to 80% (depending on the stage of the intervention) using existing treatments.

The encouraging study was led by Prof. Ronit Satchi-Fainaro and Ph.D. student Sabina Pozzi of the Sackler Faculty of Medicine at Tel Aviv University. The results were published in the scientific journal JCI Insight.

How do the Cancer Cells Infiltrate the Brain?

“In an advanced stage, 90% of melanoma [skin cancer] patients will develop brain metastases,” explains Prof. Satchi-Fainaro. “This is a puzzling statistic. We expect to see metastases in the lungs and liver, but the brain is supposed to be a protected organ. The blood-brain barrier keeps harmful substances from entering the brain, and here it supposedly doesn’t do the job—cancer cells from the skin circulate in the blood and manage to reach the brain. We asked ourselves with ‘whom’ the cancer cells ‘talk’ to in the brain to infiltrate it.”

The researchers found that in melanoma patients with brain metastases, the cancer cells “recruit” cells called ‘astrocytes’, star-shaped cells found in the spinal cord and brain which are responsible for maintaining stable conditions (/homeostasis) in the brain.

“The astrocytes are the first to come to correct the situation in the event of a stroke or trauma, for example,” says Prof. Satchi-Fainaro, “and it is with them that the cancer cells interact, exchanging molecules and corrupting them.”

Protecting the Brain’s Border Guards

“Moreover, the cancer cells recruit the astrocytes so that they do not inhibit the spread of the metastases. As such, they create local inflammation in the melanoma cells-astrocytes interaction areas that increase the permeability through the blood-brain barrier, as well as the division and migration of the cancer cells.”

“The communication between them is reflected in the fact that the astrocytes begin to secrete a protein that promotes inflammation called MCP-1 (also known as CCL2), and in response to this, the cancer cells begin to express its receptors CCR2 and CCR4, which we suspected to be responsible for the destructive communication with the astrocytes.”

To test their hypothesis, Prof. Satchi-Fainaro and her team tried to inhibit the expression of the protein and its receptors in genetically engineered lab models and in 3D models of primary melanoma and brain metastases. To this end, the researchers used both an antibody (biological molecule) and a small molecule (synthetic), designed to block the MCP-1 protein. They also employed CRISPR technology, a gene-editing technique, to genetically edit the cancer cells and cut out the two genes that express the two relevant receptors, CCR2 and CCR4. With each of the methods, the researchers were able to delay the spread of metastases.

“These treatments succeeded in delaying the penetration of the cancer cells into the brain and their subsequent spread throughout the brain,” says Prof. Satchi-Fainaro. The team succeeded in achieving a 60% to 80% delay, depending on the stage of the intervention. They achieved the best results with the treatment conducted immediately after surgery to remove the primary melanoma and were able to prevent the metastases from penetrating the brain.

“I believe that the treatment is suitable for the clinic as a preventive measure,” says Satchi-Fainaro. “Both the antibody and the small molecule we used—which are primarily intended to treat sclerosis, diabetes, liver fibrosis, and cardiovascular diseases, as well as serve as a biomarker for other types of cancer—have already been tested on humans as part of clinical trials. Therefore, these treatments are considered safe, and we can try to repurpose them for melanoma.”

The research was conducted in collaboration with additional scientists and physicians from Tel Aviv University, including Prof. Adi Barzel, Dr. Asaf Madi, Prof. Iris Barshack, Prof. Eran Perlson, and Prof. Inna Slutsky. International researchers also participated in the study, including Prof. Eytan Ruppin from the US National Institutes of Health (NIH), Prof. Henry Brem and Thomas Hyde from Johns Hopkins University-, and Prof. Helena Florindo from the University of Lisbon.

The study was funded by the European Research Council (ERC), the Melanoma Research Alliance (MRA), the Kahn Foundation, the Israel Cancer Research Fund (ICRF), and the Israel Science Foundation (ISF).

TSRTC announces a “Grand Health Challenge”

Hyderabad, November 01, 2022……Sri V.C.SAJJANAR. IPS, VC & MD launched the ‘Grand Health Challenge’. In this month-long Health Drive which will begin on 3rd November, fifty thousand TSRTC employees will go through a full annual health checkup covering all health parameters.

  • Company’s total Revenue for the half year ended September 30, 2022 was Rs. 160.09 Cr, an increase of 65% over the first half revenue of Rs. 97.17 Cr in FY 2021-22.
  • Operational EBIDTA increased by 36% from INR 37.84 Cr for the quarter ended September 30, 2021 to INR 51.38 Cr in the corresponding quarter ended September 30, 2022.
  • Profit Before Tax (PBT) improved by 56% to Rs. 48.05 Cr for the half year ended September 30, 2022 as compared to INR 30.79 Cr in the corresponding half year ended September 30, 2021.
  • Profit After Tax (PAT) increased by 52% from Rs. 23.22 Cr in the half year ended September 30, 2021 to Rs. 35.26 Cr in the half year ended September 30, 2022.

ORDER BOOK

  • Orders on hand as on date – INR 883.98 Cr
  • Negotiation completed & yet to receive order – INR 128.13 Cr
  • Including orders negotiated and converted into orders, the order book will be INR 1,012 Cr
  • Order book as on April 01, 2022 was Rs. 476.18 Cr

Glittering Bijoya Sammelan by TV9 Bangla

KOLKATA, November 1: TV9 Bangla wore a gala festive look in the days of the just concluded Durga Puja festivities. A number of competitions were organised apart from a string of heart-warming programmes around what is certainly the grandest and most inclusive festival of the Bengalis. The best community pujas, pujas of residential apartments, best pandal, those adhering to the highest environment and safety standards we selected from the city and the districts.

The programmes around the pujas began almost a month before the festivities kicked off. “Anya Agamani”, a programme of a completely different kind regaled the audience on the day of Mahalaya. Specially crafted series titled “Anya Durga”, “Rajbarir Golpo”, “Banglar Pujor Itihash”,”Pujor Bioscope”, “Pujor Adda”, “Mayer Pujo Meyer Hatey” were aired to spice up the festive days.

TV9 Bangla has awarded a total of 27 puja organisers in nine categories in the city of Kolkata apart from felicitating community pujas from the districts. From those selected for awards from the entire state, TV9 Bangla selected the best of the best for nine awards in the Bijoya Sammelan.
